Mary, I'm tickled that you would ask about casting open eyes in your first sentence and then about model safety in your second!!! Whether or not it's possible to cast eyes open (it is- I've seen some of the results) I think it's insanity to put another human being through that when it's such a simple matter to carve them open.
Regarding straws: I use a lighter or torch to "blunt" the sharp edges of the straws, or sometimes place them in the model's mouth and then resculpt the affected portion.
